Understanding Assembly Line Balancing
Key Lean manufacturing, workstation synchronization, and bottleneck management principles:
- The Balance Delay Penalty: When tasks are unevenly divided, operators at faster stations spend minutes idle waiting for the bottleneck station to finish, creating massive cumulative payroll waste.
- Takt Time Synchronization: Takt time dictates the required heartbeat of the factory. If line cycle time exceeds takt time, the factory falls behind customer orders; if it is significantly faster, overproduction inventory builds up.
- Precedence & Zoning Constraints: Real assembly lines are constrained by strict task sequence rules and physical zoning requirements (e.g., heavy welding vs delicate optical alignment).
