Frequently Asked Questions: Molten Oxide Electrolysis

Molten Oxide Electrolysis (MOE) is a direct electrochemical technology that transforms iron ore into liquid metal at approximately 1600°C without coal, coke, or hydrogen. In an MOE cell, iron ore (Fe2O3) is dissolved into a molten oxide electrolyte (slag) composed of silica, calcia, alumina, and magnesia. When electrical direct current is passed between an inert refractory metal anode and the liquid metal cathode, iron cations are reduced directly to liquid iron (Fe3+ + 3e- -> Fe(l)), which sinks to the bottom of the cell due to its high density (~7 g/cm3 vs ~3 g/cm3 for slag). At the anode, oxide anions are oxidized into pure oxygen gas (2O2- -> O2 + 4e-), producing zero direct Scope 1 CO2 emissions.

Traditional blast furnace (BF-BOF) steelmaking relies on coal/coke combustion, emitting 1.8 to 2.2 tons of CO2 per ton of steel. Hydrogen Direct Reduced Iron (H2-DRI) coupled with an Electric Arc Furnace (EAF) replaces coke with green hydrogen, but requires high-purity DR-grade iron ore pellets (>67% Fe, <2% gangue), large-scale hydrogen storage pipelines, and water electrolyzers. In contrast, MOE completely eliminates hydrogen infrastructure and accepts cheap, low-grade iron ore fines (56-62% Fe) because gangue oxides (silica and alumina) become part of the conducting molten slag bath itself.

In conventional H2-DRI and blast furnaces, gangue impurities such as silica (SiO2) and alumina (Al2O3) must be melted and fluxed with vast amounts of limestone, creating heavy energy and refractory wear penalties. Consequently, DRI shaft furnaces require scarce and expensive DR-grade pellets ($140-$180/ton). In MOE, SiO2, CaO, and Al2O3 are the exact chemical constituents of the molten oxide electrolyte solvent. Feeding un-pelletized sinter or blast-furnace fines directly into the 1600°C cell saves $50 to $80 per ton of steel in ore premium and beneficiation costs.

The high temperature of 1600°C is maintained entirely through internal ohmic Joule heating (I^2 * R). Because the molten silicate-aluminate slag has a moderate electrical conductivity (0.3 to 0.8 S/cm), the massive direct currents required for electrochemical production (100 to 400 kA per pot) encounter resistance as they travel across the anode-cathode distance. This dissipated electrical energy provides the precise sensible and latent heat required to melt incoming ore and maintain thermal equilibrium inside the freeze-lined refractory cell without external fossil burners.

The primary economic drivers for MOE are electricity tariff ($/MWh), iron ore feedstock price ($/ton), and carbon pricing mechanisms like the EU Carbon Border Adjustment Mechanism (CBAM). MOE consumes approximately 3.2 to 4.0 MWh of electricity per ton of liquid metal. When powered by renewable electricity at $40 to $50/MWh, MOE achieves a net levelized cost of steel (LCOS) of $450 to $550 per ton. With capital expenditures of $1,000 to $1,300 per ton of annual capacity, avoiding 1.85 tons of CO2 per ton of steel saves $150 to $220/ton under $85-$120/ton carbon tariffs, enabling capital paybacks under 4 to 6 years.
