Technical Reference: Battery-Grade Cobalt Hydrometallurgy & Finance
1. Reductive Leaching of Crude Cobalt Hydroxide
Crude cobalt hydroxide intermediate produced from Central African copper-cobalt ores or HPAL operations contains 25%–35% cobalt on a dry basis. Due to ambient oxidation during precipitation and transport, a significant fraction of cobalt exists as trivalent heterogenite ($\text{CoOOH}$), which is insoluble in sulfuric acid. Atmospheric leaching is conducted at 60°C–80°C with sulfuric acid ($\text{H}_2\text{SO}_4$) and a stoichiometric reducing agent—typically sodium metabisulfite ($\text{Na}_2\text{S}_2\text{O}_5$) or sulfur dioxide gas ($\text{SO}_2$). The reductant drives the reduction of $\text{Co}^{3+}$ to divalent $\text{Co}^{2+}$, achieving cobalt dissolution efficiencies exceeding 98%.
2. Selective Solvent Extraction with Cyanex 272
Cobalt and nickel exhibit nearly identical chemical properties in aqueous sulfate media. Liquid-liquid solvent extraction (SX) utilizing bis(2,4,4-trimethylpentyl)phosphinic acid (commercialized as Cyanex 272) achieves selective extraction of cobalt over nickel with separation factors ($\beta_{\text{Co/Ni}}$) exceeding 5,000 at pH 5.0–5.5. The organic phase is scrubbed with dilute cobalt sulfate to remove co-extracted nickel, then stripped with sulfuric acid to produce a concentrated aqueous cobalt sulfate liquor ($>90\text{ g/L Co}$, with $\text{Ni} < 5\text{ mg/L}$). The nickel-bearing raffinate is sent to nickel sulfate recovery circuits.
3. MVR Crystallization & Low-Temperature Drying
Purified cobalt sulfate solution is concentrated in Mechanical Vapor Recompression (MVR) evaporative crystallizers operated under vacuum. Battery-grade cobalt sulfate heptahydrate ($\text{CoSO}_4\cdot 7\text{H}_2\text{O}$) crystals nucleate and grow to target particle size distributions ($D_{50} \sim 250\text{–}450\,\mu\text{m}$). Crystals are dewatered in automated basket centrifuges and dried in vibrating fluid-bed dryers strictly controlled below 45°C. Exceeding 45°C strips crystal hydrate water molecules, causing irreversible partial dehydration into hexahydrate ($\text{CoSO}_4\cdot 6\text{H}_2\text{O}$) or monohydrate, resulting in severe clumping, caking, and customer specification rejection.
4. OECD Traceability & Project Finance Underwriting
Cobalt project finance requires rigorous Environmental, Social, and Governance (ESG) underwriting. Lenders and automotive offtakers mandate independent audits conforming to the OECD Due Diligence Guidance for Responsible Supply Chains of Minerals. Under US IRA Section 30D, electric vehicles containing FEOC-derived minerals are disqualified from consumer credits. Non-FEOC, verified cobalt sulfate refiners command an 8%–15% commercial price premium and access non-recourse senior debt sculpted to 15-year amortizing schedules with minimum 1.35x DSCR coverage.
